About 20% of our orders are international. And of course international shipping is expensive. Many of our items can be shipped USPS flat rate box for only $12.95. But many don’t fit into that box. Or sometimes there are more than the number of items that will fit into that box. When you get away from flat rate international the costs can skyrocket.
So how do you automatically calculate shipping charges without knowing which method of USPS shipping will physically work (fit) for the customer’s order.
This shortcoming has been discussed for years. There are serious deficiencies in the shipping area including the lack of dimensional shipping. There are two posts in the Bug Tracker discussing some of these issues. You should add your comments to them to, hopefully, nudge the developers along.

What are some work arounds that people do meanwhile?

A couple of possibilities. You can try adding additional weight to the product to try to approximate the additional charge for the oversized package. Another possibility is to add an amount to the ‘Shipping freight’ on the product. These solutions work kind of okay if you only ship one item but fall apart when you ship multiples - you will still end up overcharging or undercharging and hoping that the shipping averages out.
